Loop Materials wanted to rethink how it handled returned products and excess materials. Instead of treating returns as waste or sending usable components back into the disposal cycle, the company wanted to recover valuable materials and feed them back into future production.

As its product volumes grew, the opportunity to recover and reuse materials became increasingly important. Loop Materials needed a more structured way to understand what was coming back, determine what could be recovered, and connect those materials with future production requirements.

The challenge

The existing returns process was designed primarily around inspection, resale, or disposal. Materials that could potentially be reused were often separated too late in the process, making recovery more difficult and expensive. Loop Materials needed a system that could identify reusable inputs earlier and connect them directly to future production needs.

Another challenge was the lack of a consistent process for evaluating returned materials. Different products arrived in varying conditions, and teams needed clearer guidelines for deciding what could be recovered, refurbished, or recycled.

The approach

We worked with Loop Materials to redesign its returns workflow around material recovery and reuse. Returned products were categorized based on material quality, condition, and potential future applications. We then helped establish a clearer process for sorting, recovering, and routing usable materials back into the production cycle.

The new approach connected the returns process more closely with production planning. By identifying reusable materials earlier and creating clearer pathways for recovery, Loop Materials could make better decisions about where recovered inputs should be used.

The results

The new system allowed Loop Materials to recover a significant share of materials from returned products and reduce the amount of usable resources sent to waste. By connecting returned materials with future production requirements, the company created a more efficient circular workflow that reduced waste while supporting stronger operational economics.

The improved process also gave Loop Materials greater visibility into its material recovery opportunities. Teams could better understand the value of returned products, plan around recovered inputs, and reduce reliance on new materials where suitable alternatives were available.
